Barrel Sauna Assembly Instructions: The 20 Steps, In Order

Most build guides are written by someone who has never held a stave. These barrel sauna assembly instructions follow the manual step by step, in the order the pallet is packed, and flag the four points where a first build actually goes wrong.

Before the truck arrives

• Two people, minimum. This is not a suggestion. The end walls arrive as three pieces each and have to be held in a circle while they are fastened.
• Nine to thirteen hours. A full weekend for a first build, not the afternoon in the brochure.
• The pad is finished and cured before delivery day, and it is level within an eighth of an inch across both cradle positions.
• Tools: a four foot level, a socket set, an impact driver, a rubber mallet, and a step ladder.

The sequence

1. Unpack and inventory against the parts list. Do this first, in full. A missing band rod found on step 17 is a lost weekend.
2. Set the cradles. Square, parallel, and level to each other. Measure diagonals.
3. Lay the floor boards into the cradles and check level again.
4. Assemble the front wall flat on the ground, in three pieces, with the door frame in place.
5. Assemble the back wall the same way.
6. Stand the front wall into its cradle groove. Two people. Brace it.
7. Stand the back wall. Brace both.
8. Start the staves from the cradles upward, both sides at once. Alternate side to side so the barrel stays balanced and the walls stay plumb.
9. Work up to the shoulder, tapping each stave home with the mallet.
10. Fit the bench supports before the barrel closes over, while you can still reach in.
11. Continue the staves to the top course.
12. Seat the crown staves. The last three are the tightest and want the mallet.
13. Fit the two steel bands loosely around the barrel.
14. Tension the bands evenly with the M10 threaded rods, alternating a few turns at a time.
15. Fit the roof shingles or roof panel from the bottom course up.
16. Hang the door and set the reveal.
17. Install benches and backrests.
18. Mount the heater to the manual’s clearances, not to what looks right.
19. Set the thermostat sensor at the specified height and distance from the ceiling.
20. Electrician connects the circuit to the spec in sauna electrical requirements. First burn in with the door open.

The four steps people get wrong

Cutting the door cord early

The door arrives wrapped and corded shut. The manual says leave it wrapped until the front wall is seated in its dado groove. People cut it to see the glass, the leaf swings, and the frame racks out of square. Leave it wrapped.

Tightening the bands from one end

Both bands, a few turns each, alternating. Pull one home first and the barrel takes a permanent lean you will not straighten.

Starting the staves from the top

They go from the cradles upward, and both sides together. Any other order and the last course does not close.

Discovering the pad is not level at step 14

This is the expensive one. Everything above the cradles depends on them, and the band tensioning step is where an out of level base finally announces itself, with the barrel fully assembled on top of it. Check twice at step 2.

Frequently asked

Can one person build it?

Not safely. The end walls and the roof both need a second pair of hands.

Do I need to seal it?

The outside, yes, with a UV treatment made for saunas. The inside, never. Sealed interior wood traps moisture and blisters.

How soon can I use it?

After an electrician signs off the circuit and you have run one burn in cycle with the door open to cook off manufacturing residue.
